Brief abstract: 
The increasing applications of Directed Energy Deposition (DED) for near-net-shape component fabrication highlight improving build quality, which is currently limited by subpar mechanical and metallurgical properties. Although in-situ micro-rolling hybridisation experimentally exhibits enhanced build quality, a thorough understanding of the associated thermo-mechanical mechanisms remains inadequately addressed due to measurement limitations. To bridge this gap, fully coupled thermo-mechanical finite element models of DED with in-situ rolling have been developed for various application cases. Novel modelling approaches have been utilised for robust simulations, which yield critical insights into thermal history, plastic strain, stress evolution, and recrystallisation mechanisms. Therefore, the thesis provides a predictive tool for optimally utilising the hybrid DED process.
